What Fails on an Onan and Why
The Marquis and MicroQuiet gasoline sets that live under millions of Class A and Class C coaches fail in a small number of well-worn ways. Carburetor varnish from ethanol-blended fuel sitting through a nine month storage period is the leader by a wide margin. The jets glaze over, the float needle sticks, and the unit cranks with enthusiasm and never fires. Owners read that as a starting problem. It is a fuel chemistry problem with a nine month head start.
Second on the list is the brush and slip ring assembly. Carbon brushes ride the rotor to deliver field excitation, and as they wear the unit starts producing voltage that sags under load or fails to build at all. A set that reads perfectly at no load will collapse the moment an air conditioner compressor engages, which is exactly why no-load testing proves nothing about a generator.
Third is the control board. Onan boards manage cranking, fuel, ignition timing, fault monitoring and shutdown, and they communicate faults by blinking a count on the panel or the remote start switch. A three blink and a nineteen blink mean entirely different things, and reading them correctly is the difference between a two hundred dollar repair and an unnecessary teardown. We pull the code first, always.
Diesel Gensets, Light Loading and Wet Stacking
Diesel sets on Class A coaches, the Onan QD range and its Cummins successors, are built to run under real load. The chronic failure we see is not mechanical wear but wet stacking, where a unit exercised for twenty minutes a month with nothing running never reaches combustion temperature. Unburned fuel condenses in the exhaust and around the injectors, carbon builds on the valve seats, and eventually the unit smokes heavily, loses output and slobbers oily residue down the sidewall of a coach that somebody just paid to have painted.
The fix is load, not parts. A monthly exercise cycle needs at least half rated output for a solid half hour, which on most coaches means running both air conditioners rather than a single lamp. Where a unit has already carboned up, we load bank it hard and hot to burn the deposits out, then evaluate whether injectors need service afterward. Some come back completely. Some have gone too far and need genuine internal work.
Fuel quality compounds it. Diesel that has sat two seasons grows microbial contamination at the water interface, and the resulting sludge blinds filters and scores injector tips. On any unit that has been stored long term we pull and inspect the primary filter before touching anything else, because a plugged filter mimics half a dozen more expensive faults.

Load Bank Testing, the Step Most Shops Skip
A generator that starts is not a generator that works. The only honest test is a resistive load applied in steps while output voltage, frequency and current are monitored, because that is what reveals a weak field, a failing automatic voltage regulator, a fuel delivery restriction that only appears at demand, or a governor that will not hold engine speed under a step load.
The numbers we care about are simple. Output should hold near 120 volts per leg across the load range, frequency should sit close to 60 hertz with only brief dip and recovery when a large load steps on, and neither should drift as the unit warms through a half hour run. A set that produces 124 volts at no load and sags to 104 when a roof air compressor kicks in has told us the field circuit or the AVR is finished.
This is also where we catch the failure that damages everything else in the coach. A generator producing low voltage under load is not merely inconvenient, it is actively cooking the compressors and electronics you plugged into it. Owners frequently arrive with a list of dead appliances and no idea the generator killed them one at a time.
Exhaust, Carbon Monoxide and Mounting Integrity
Generator exhaust systems live in the worst possible environment, hung under a coach, heat cycled constantly and vibrated by a single cylinder or two cylinder engine. Slip joints loosen, the flexible section cracks along its corrugations, and hangers fatigue and let the tailpipe droop toward a plastic tank. A crack that vents under the coach rather than past the sidewall is a carbon monoxide event waiting for a still night with the windows open.
We pressure smoke test the exhaust path on every generator that comes in for service, verify the tailpipe terminates outboard of the sidewall and clear of any opening window or vent, and check that the detector inside the coach is not past its own expiry. Carbon monoxide detectors have a service life, typically five to seven years from manufacture, and a startling number of the ones we find have long since aged out.
The mounting tray deserves the same attention. Vibration isolators collapse, tray slides seize, and on slide-out generator trays the electrical umbilical chafes where it crosses the rail. A generator that has been running on flattened isolators for years transmits vibration into the coach structure and cracks the mounts and sometimes the surrounding bodywork.
Exercise, Storage and the Maintenance That Actually Matters
Two habits prevent most of what walks through our door. Run the unit under real load once a month for a half hour minimum, and either stabilize the fuel or run the carburetor dry before any storage longer than a season. Those two things eliminate the varnished carburetor and the wet stacked diesel, which between them account for the majority of generator failures we see on Southern California coaches.
Service intervals are hours based rather than calendar based. Gasoline sets typically want oil and filter around every hundred fifty operating hours with an air filter and spark plug at similar intervals, diesel sets want oil, fuel filter and air filter service on the manufacturer's hour schedule, and both want valve lash checked periodically. The hour meter is right there on the panel and almost nobody reads it.
The other neglected item is the fuel pickup. Most coach generators draw from the chassis fuel tank through a standpipe set higher than the vehicle pickup, so the generator runs out at roughly a quarter tank while the engine keeps going. That is deliberate design, not a fault, and it explains a surprising number of the panicked calls we get about a generator that suddenly quits.

When Repair Stops Making Sense
There is a point on every generator where the honest answer is replacement. A gasoline set past three thousand hours with low compression, a scored cylinder and a failing stator is not a repair candidate at our labor rate, because the parts alone will approach a new unit and you will still be sitting on a worn crankcase. We say so directly rather than selling a rebuild that will not hold.
The calculation shifts on diesel sets. A QD series unit is built to run for many thousands of hours, and a carbon-fouled example that has been light-loaded its whole life often has plenty of service left once the deposits are dealt with and the injectors are serviced. Age alone is a poor predictor. Hours, compression and how the unit behaves on a load bank are the predictors that matter.
Replacement also opens a question worth asking, which is whether a genset is still the right answer for how you travel. Owners who mostly stay on shore power and want quiet backup are sometimes better served putting the money into battery capacity and inverter output. Owners who dry camp in summer heat and need air conditioning are not, and no battery bank on the market changes that yet.

Fault code retrieval and history
Before any tool comes out we pull the blink code or scan the controller, read the hour meter and ask what the service history actually looks like. Those three data points narrow the field faster than any amount of poking.

Fuel, spark and compression basics
Fuel pressure and volume at the carburetor or injection pump, spark quality under load, and a compression reading on every cylinder. If compression is not there, nothing downstream is worth diagnosing and we stop and tell you.

Electrical output and field testing
Rotor and stator resistance, brush length and slip ring condition, automatic voltage regulator response, and residual magnetism where a unit has failed to build voltage. This is where a no-start and a no-output diagnosis genuinely diverge.

Repair with correct parts
Carburetor rebuild or replacement, brush and slip ring service, control board replacement, injector service, exhaust section fabrication where a component is discontinued. We fabricate hangers and brackets in-house rather than wiring things up temporarily.

Load bank verification
The repaired unit runs a stepped resistive load for a minimum of thirty minutes while voltage, frequency, current and exhaust temperature are logged. We hand you the log, not a verbal assurance that it seemed fine.

Safety and integration check
Exhaust integrity, carbon monoxide detector date, transfer switch operation from generator to shore and back, and vibration isolator condition. A generator that works but vents under the coach is not a finished job.

Generator Repair questions
My generator has not run in two years. What should I expect?
Expect fuel system work. Ethanol-blended gasoline turns to varnish in a carburetor bowl within months, and two years reliably means gummed jets, a stuck float needle and often a deteriorated fuel line. Budget for a carburetor rebuild or replacement, fresh fuel, filters, oil and a spark plug. The engine itself is usually fine. It is the fuel path that suffers in storage, not the mechanicals.
Why does my generator run fine until I turn on the air conditioning?
That is the classic signature of a weak field circuit, worn brushes or a failing voltage regulator. The unit makes voltage happily with nothing connected, then cannot sustain it when a compressor demands real current. It can also be a fuel delivery restriction that only shows at high demand. Either way, no-load testing will never find it, which is why we load bank every unit.
How often does the generator really need to be exercised?
Monthly, for at least half an hour, under a load of at least half its rating. That usually means running both roof air conditioners rather than a single light. Light-load exercising is worse than none on a diesel set because it carbons the exhaust and injectors without ever reaching operating temperature. The point of the exercise cycle is heat and load, not just rotation.
Do you work on the chassis engine as well as the generator?
No. Generator sets are fully in scope, including their engines, carburetion, injection, electrical output and exhaust. Vehicle propulsion is not something this shop performs, and we will refer you to a chassis specialist for that side. Keeping those lanes separate is deliberate, because the tooling and the certifications genuinely differ.
The generator shuts down after a few minutes. What causes that?
Most often low oil pressure shutdown, high temperature shutdown from a blocked cooling air path, or a fuel delivery restriction that empties the bowl faster than the pump refills it. Rodent nests in the cooling shroud are a genuinely common cause in Southern California. The controller usually logs which protection tripped, so we read the code before assuming anything.
Is it worth rebuilding an old gasoline generator?
It depends entirely on compression and hours. A unit with good compression and a fuel or electrical fault is absolutely worth repairing. A high hour set with low compression, a scored bore and a failing stator will cost more in parts and labor than a replacement and will still be worn out afterward. We take the readings first and give you the number both ways so the choice is yours.
