Monaco Coach

REV Group

Monaco Coach Corporation built high line diesel pushers first in Junction City, Oregon and later in Wakarusa, Indiana, riding on its own Roadmaster chassis. The company filed for bankruptcy in 2009, passed to Navistar, and now sits inside REV Group. Coaches remain common on California highways.

Front and rear cap tooling no longer exists

When Monaco closed, the molds that produced the one piece caps for Dynasty, Signature and Camelot went with it. A cracked rear cap or a crushed front cap cannot be ordered as a service part. Repair means cutting back to sound laminate, building a backing structure, and hand laying glass to rebuild the compound curve, then fairing and reshooting the paint. We template the surrounding radius before grinding so the rebuilt section follows the original crown instead of drifting flat.

Aladdin monitoring boards and multiplex modules go dark

Upper trim Monaco coaches routed lighting, tank levels, generator start and slide functions through the Aladdin system and Intellitec multiplex boards. The touch display fails, a node stops answering, and a whole bank of interior circuits quits at once. Replacement modules are scarce and no longer produced. Practical repair is tracing the affected circuits back to the node, confirming the fault is the board rather than the harness, and converting the dead branch to discrete switching where the module cannot be sourced.

Holiday Rambler

REV Group

Holiday Rambler dates to 1953 and built its reputation in Wakarusa, Indiana on aluminum superstructure coaches and towables. The brand passed through Harley-Davidson and Monaco ownership before landing with REV Group, which still sells Class A and towable product under the badge.

Dissimilar metal corrosion at aluminum to steel joints

The aluminum cage that made Endeavor and Ambassador bodies light also puts aluminum in direct contact with steel outriggers, steel fasteners and galvanized brackets. Salt air off the coast accelerates the galvanic reaction, and the aluminum sacrifices itself. Owners see chalky white powder at the lower sidewall and around jack mounts. Cutting the corroded section out, sleeving with new extrusion and isolating the joint with a barrier before refastening is the only durable answer. Painting over it traps moisture.

Sidewall delamination behind the lower graphic band

Vacuum bonded panels on Vacationer and Admiral bodies lose adhesion where water enters at a storage bay flange or a marker light. The first symptom is a soft area you can press with a thumb, often below the belt line where the dark graphic runs. Left alone the void grows along the panel until the fiberglass ripples in sunlight. We map the void with a tap test, drill a controlled injection pattern, pull vacuum, and pressure fixture the panel flat while the adhesive cures.

Entegra Coach

Thor Industries

Entegra Coach launched in 2008 as Jayco's luxury motorized division in Middlebury, Indiana, and came under Thor Industries when Thor bought Jayco in 2016. The line spans Spartan chassis diesel pushers, Super C coaches and gas Class A product, all with full body paint.

Firefly multiplex nodes and touchscreen dropouts

Entegra runs most cabin functions through Firefly Integrations modules on a data bus rather than discrete switches. A single corroded connector or a node that loses its address takes out lighting groups, a slide button and the tank readout together, which reads to owners like a catastrophic electrical fault. Diagnosis starts at the bus, not the fixture. We verify supply and termination at each node, check for a chafed harness at a slide pass through, and only then look at the load side.

Aqua-Hot bay plumbing and glycol loop leaks

Cornerstone and Anthem coaches heat cabin air, domestic water and the engine block through a hydronic unit in a side bay. Glycol lines run long distances through the chassis with quick connect fittings and rubber sections that harden. A weeping fitting drops loop pressure, the burner short cycles, and zones go cold in sequence rather than all at once. Repair usually means replacing the affected run in full and pressure testing the loop before refilling, since chasing one fitting at a time rarely ends the problem.

Dynamax

Forest River

Dynamax builds Super C motorhomes and compact diesel coaches in Elkhart, Indiana and has been a Forest River division since 2011. Product rides on commercial Freightliner M2, Ram 5500 and Mercedes Sprinter platforms with bodies laid up over welded structural cages.

Cabover cap to truck cab joint leaks

Super C construction bonds a molded fiberglass cabover onto a Freightliner or Ram cab that was never designed to carry it. The two structures flex independently over uneven pavement. Sealant at the joint fatigues, and water enters above the windshield header or down the B pillar area, often surfacing as a stain in the overhead bunk. Patching the visible bead does nothing. We remove the trim, cut out the failed sealant to bare substrate, and rebuild the joint with a bonded flexible detail that tolerates the movement.

Sprinter body builder wiring conflicts on Isata 3

The Isata 3 rides on a Mercedes Sprinter cab and chassis where coach circuits tap the factory body builder connector. Aftermarket loads added to that harness, or a poor ground on the coach side, can throw chassis faults that look like a Mercedes problem. Battery drain complaints are common when the coach side keeps a module awake. Sorting it means isolating coach loads from the OEM harness, verifying ground integrity at the frame, and correcting connections rather than adding another relay to the stack.

Renegade RV

REV Group

Renegade RV builds Super C coaches and toterhomes in Bristol, Indiana as part of REV Group. Bodies are mounted to Freightliner and Volvo commercial chassis, with garage, stacker and living quarters layouts aimed at motorsport haulers and full time travelers.

Body to subframe fastener fatigue on toterhomes

A Renegade Classic or XL toterhome tows a race trailer while carrying a full living quarters body. The mounting hardware between the coach structure and the truck rails sees load from both directions every mile. Bolts back off, spring pack style mounts wear their bushings, and the body starts to shift relative to the cab. Owners notice a growing gap at the cab to body transition or a door that binds. Retorquing is not enough once the holes have elongated, so we inspect and rebuild the mount pattern.

Ramp door hinge and floor structure cracking

Garage models load motorcycles, side by sides and cars across a ramp door that doubles as a structural member when closed. The full width hinge line takes bending every load cycle. Cracks start at the hinge stitch welds and travel into the rear wall. Tie down D rings pull through when the backing plate under the floor was not sized for repeated shock loading. Correct repair means restoring backing structure below the floor, not just welding the visible crack and repainting the ramp.

Roadtrek

Roadtrek has built Class B camper vans in Kitchener, Ontario since the 1970s on Mercedes Sprinter, Ram ProMaster and Chevrolet Express platforms. Parent Erwin Hymer Group North America collapsed in 2019, after which the brand was purchased and restarted under new ownership.

Fiberglass high top bond line leaks on Express builds

The 190 Popular and 210 use a raised fiberglass top bonded to a cut opening in the Chevrolet Express roof. That bond line runs the full perimeter and lives under constant UV and flex. Sealant shrinks, the fiberglass flange lifts at the front radius, and water runs down inside the headliner rather than dripping where you can see it. The repair is removing the trim and old adhesive completely, restoring the flange bond, and refinishing the gel coat so the seam does not telegraph.

EcoTrek lithium modules and orphaned support

Roadtrek pioneered underfloor lithium storage with EcoTrek modules paired to the underhood generator. When Erwin Hymer Group North America failed in 2019, module level support and replacement stock evaporated for several model years. A single failed module can take the whole bank offline through the battery management link. Owners find themselves with a coach that runs on shore power only. Sorting this out means isolating the module, verifying the charge path from the alternator, and rebuilding the system architecture where original parts no longer exist.

Pleasure-Way

Pleasure-Way Industries has built Class B camper vans in Saskatoon, Saskatchewan since 1986 and remains family owned. Conversions start from Mercedes Sprinter, Ram ProMaster and Ford Transit platforms, and are distinguished by molded composite interior components rather than the flat panel cabinetry most converters assemble from kit parts.

Gel coat crazing on molded bath and galley modules

The one piece wet bath that makes a Plateau or Lexor easy to clean is also a large molded part carrying flex from the van body. Fine spider cracks appear at inside corners, around the door cutout and where the shower pan meets the wall. Standard household filler will not bond to gel coat and shows through in weeks. Proper repair grinds the crazing back into sound laminate, rebuilds thickness with matched resin and glass, then reshoots color matched gel coat and polishes the whole panel.

Tofino pop top canvas, seal and lift wear

The Tofino uses a lifting roof with fabric sides to gain standing height on a ProMaster. That assembly has to seal at highway speed and stay watertight in weather. Canvas seams wear at the fold lines, the perimeter gasket compresses permanently, and the lift struts lose gas pressure so the top sits unevenly. Owners describe wind noise before they see a leak. Repair means inspecting the frame for squareness, replacing the seal set as a perimeter, and matching lift force at both ends.

Lance Camper

REV Group

Lance Camper Manufacturing has built truck campers in Lancaster, California since 1965 and added travel trailers in 2005. Product uses aluminum framing with Azdel composite substrate, laminated sidewalls and Dexter torsion axles on the towable line, all assembled in Southern California.

Corner jack bracket pull through on truck campers

A loaded 1172 or 975 hangs its entire weight on four jack brackets bolted through the sidewall into internal aluminum backing. Repeated loading and unloading, especially on uneven ground where the camper twists, works those fasteners. The symptom starts as a slight dimple in the fiberglass around the bracket and ends with a bracket that shifts under load. Rebuilding means opening the wall, restoring or upsizing the internal backing structure, then refinishing the exterior so the repair does not read as a patch.

Cabover nose seam and window frame water entry

The cabover on a Lance truck camper has more sealed joints per square foot than any other area of the unit, and it lives directly in the wind stream. Butyl behind the front window frame compresses and stops sealing, the nose seam bead cracks, and water tracks into the aluminum frame cavity. Azdel resists rot, which delays the visible symptoms and lets the damage spread further before anyone notices. We pull the frames, replace the bedding, and rebuild the seam rather than caulking over old material.

Featherlite

Featherlite has manufactured all aluminum trailers in Cresco, Iowa since 1973, covering car haulers, living quarters horse trailers and specialty transporters. The company also produced Vantare luxury coach conversions built on Prevost shells, blending trailer fabrication expertise with high end interior work.

Galvanic corrosion at aluminum to steel interfaces

An all aluminum trailer still bolts to steel axles, steel spring hangers and steel hitch components. Wherever those metals touch without isolation, the aluminum corrodes preferentially, and coastal air makes it worse. The damage hides under the fender or behind a hanger plate until a mount looks pitted or a fastener spins in an enlarged hole. Repair means removing the affected section, replacing corroded extrusion, and reinstalling with proper isolation so the reaction does not restart within a season.

Weld cracking at crossmember to main rail joints

Welded aluminum has a heat affected zone that is softer than the parent extrusion. On a heavily loaded car hauler such as an 8117 or a stacker, crossmember toes at the main rail see repeated bending. Cracks start small at the weld toe and run into the rail if ignored. Aluminum also fatigues without the visible yielding you get from steel, so there is little warning. Repair calls for full crack removal, correct filler alloy, and gusseting so the rebuilt joint does not simply fail again beside the new weld.

Pace American

Pace American builds enclosed cargo and utility trailers sold through dealer networks nationwide. Construction follows the traditional formula of a welded tube steel frame with screwed aluminum skin, plywood interior walls and a one piece aluminum roof, produced in high volume at accessible price points.

Screw backout and elongated fastener holes in the skin

A screwed skin trailer relies on hundreds of small fasteners holding thin aluminum to steel tube. Road vibration and thermal cycling loosen them, the holes elongate, and each loose screw becomes a water path directly into the wall cavity. Owners recognize the pattern as a line of raised screw heads along a seam. Simply driving them tighter strips the tube. Durable repair replaces the fastener with a correctly sized alternative into sound material, and reseals the lap joint along its length.

Internal rust in bare tube steel framing

The tube steel that gives a Journey or Outback its strength is often only painted on the outside. Once moisture enters through a skin seam or a floor edge, it sits inside the tube where nobody can see it. Rust works from the inside out, and the first external sign is a bubbling paint line or a soft spot at the bottom rail. By then the section usually needs cutting and replacing. We probe suspect tubes before quoting, because surface appearance understates what is happening internally.

Haulmark

Haulmark has produced enclosed cargo and race transport trailers from Bristol, Indiana since 1986. The lineup ranges from economy screwed skin units to bonded seamless sidewall race trailers with cabinetry, generator boxes and finished interiors intended for professional motorsport transport.

Bond line failure on seamless sidewall trailers

Bonded skin construction glues a full length aluminum sheet to the wall structure with structural adhesive, producing a smooth exterior with no visible fasteners. When the bond releases at a stud, the panel oil cans and a shadow line appears down the side. Sun heating a dark wrap accelerates it. You cannot fix a released bond by adding screws, because that changes how the panel carries load. We remove the panel section, prepare both surfaces, and rebond under clamp pressure with the correct adhesive system.

Dissimilar metal corrosion at the floor line

Upper Haulmark lines pair aluminum wall uprights with a steel main frame, which puts the two metals in contact along the entire bottom rail. Road spray, brake dust and salt from a track weekend collect exactly there. The aluminum corrodes at the joint and the steel rusts under it, so the bottom rail loses section from both sides at once. Repair means opening the lower wall, replacing compromised material in both metals, and isolating the rebuilt joint before the skin goes back on.

Starcraft RV

Thor Industries

Starcraft RV builds entry level and mid range towables in Topeka, Indiana. The brand carries decades of folding camper heritage and became part of Jayco, which Thor Industries acquired in 2016. Current product covers travel trailers, expandables and lightweight fifth wheels.

Folding camper lift cable and pulley failure

Comet and Satellite tent trailers raise the roof on four steel cables routed over pulleys and driven by a winch. Cables fray from the inside out where they wrap the drum, and a pulley that seizes chews the cable further. Failure usually happens under load with the roof partway up, which bends the lift arms and racks the roof frame. Service replaces the full cable set as a matched group, cleans or replaces every pulley, and checks the roof for squareness before adjusting tension.

Tent end bunk canvas and platform seal on expandables

Expandable Starcraft models fold out bed platforms with canvas ends that must seal against the sidewall opening. The canvas takes UV damage at the fold line, zippers separate at the corner, and the hinge seal under the platform hardens so water enters the floor edge. Because the platform hinge is right at the floor perimeter, unaddressed leaks reach the frame rail. Repair involves the canvas, the hinge seal and the floor edge structure together, not just a replacement tent panel.

Gulf Stream Coach

Gulf Stream Coach has manufactured in Nappanee, Indiana since 1983 and remains family owned and independent, which is unusual in an industry consolidated under three large groups. Product covers travel trailers, fifth wheels, Class C motorhomes and the long running BT Cruiser.

Filon and luan delamination on laminated sidewalls

Gulf Stream laminated walls bond thin Filon fiberglass to luan plywood with foam between. When water reaches the luan through a window flange or a marker light, the plywood swells and releases from the fiberglass. The wall bubbles, then the framing pattern prints through the panel in direct sun. This is the single most common structural complaint on Conquest and Innsbruck units. Repair means removing the failed core, restoring the substrate, and rebonding under vacuum or fixture pressure so the panel returns flat.

Front cap paint adhesion and stress cracking

Painted caps on BT Cruiser and Conquest motorhomes sit at the front of the coach where flex, road debris and UV all concentrate. Cracks start at fastener penetrations for the running light bar or the ladder and radiate outward. Because the paint layer is applied over a molded part, blending a small chip rarely holds. We open the crack to sound laminate, rebuild it structurally from the back where accessible, and refinish across the full cap to a defined break line.

Rockwood

Forest River, Inc.

Rockwood is Forest River's laminated towable line, assembled in Millersburg, Indiana. The range covers Geo Pro micro trailers, Mini Lite and Ultra Lite conventional trailers, Signature and Ultra V fifth wheels, Roo expandable hybrids, and Premier pop up campers. Laminated models use vacuum bonded sidewalls with Azdel composite backer in place of lauan plywood.

Front cap and window flange delamination

The laminated sidewall bonds fiberglass to foam and Azdel under vacuum. Where the sidewall meets the molded front cap, and around window and door flanges, sealant shrinks and lets water reach the bond line. Owners first notice a soft ripple or a hollow sound when the panel is tapped. Once the adhesive lets go the panel oil cans in sunlight. Repair means opening the skin, drying the core, reinjecting or replacing the laminate section, and resealing every flange on that wall.

Roo hybrid tent end water intrusion and strut wear

Roo expandable bunk ends fold on aluminum frames with canvas and vinyl tenting. The hinge line at the floor is a constant leak path because the seal must flex every time the bunk is deployed. Canvas seams wick water into the bunk floor, which is thin and rots quietly. Gas struts weaken with age, so the bunk drops fast or refuses to hold up. Torn zippers and stretched canvas make the closed seal worse, accelerating floor damage under the bunk platform.

Damon Motor Coach

Thor Industries

Damon Motor Coach built gas and diesel Class A motorhomes in Elkhart, Indiana. Thor Industries owned the company from 2003 and folded the nameplate into Thor Motor Coach in 2010. Challenger, Daybreak and Astoria rode Ford F53 gas rails, while Tuscany and Avanti used Freightliner diesel pusher chassis with air suspension.

Orphaned front and rear cap tooling

When Thor consolidated the Damon line, the fiberglass cap molds for Challenger, Daybreak and Tuscany went out of service. A coach with a cracked or crushed front cap cannot be fixed by ordering a replacement shell. The repair path is structural laminate work on the original cap or a plug and mold pull to reproduce the contour, followed by blending paint into a multi stage full body scheme. Headlight buckets, marker bezels and cap trim are equally hard to source.

Windshield corner and cap stress cracking

Damon gas coaches on the Ford F53 chassis carry a long front overhang ahead of the steer axle. Road input twists the front cap, and gel coat cracks radiate from the upper windshield corners, from the headlight openings and from the seam where the cap meets the sidewall. Owners often chase what looks like a windshield leak when the actual water path is a hairline crack in the laminate above the glass. Cosmetic filler alone returns within a season.

Safari Motor Coaches

Monaco Coach Corporation

Safari Motor Coaches began in Harrisburg, Oregon, and became part of Monaco Coach Corporation in 1996. Navistar acquired the Monaco assets in 2009 and the Safari nameplate ended shortly after. Trek, Serengeti, Sahara, Zanzibar, Simba, Cheetah and Continental coaches used Magnum and Roadmaster chassis with full body paint.

Nameplate ended and model specific parts gone

Safari was wound down as Monaco collapsed, so front caps, rear caps, bumper fascias, mirror housings and interior trim for Serengeti, Sahara and Zanzibar coaches are no longer produced. Salvage yards hold most of the remaining stock and it is thinning. A collision that would be a bolt on panel swap on a current coach turns into fiberglass reconstruction, custom fabrication of brackets, and color matching against paint that has already aged in the sun for two decades.

Hydraulic slide and leveling leaks

Monaco era Safari coaches used hydraulic slide rooms and hydraulic jacks fed from one power unit. Cylinder rod seals weep, hoses chafe where they pass through the frame, and the reservoir runs low until the slide creeps in overnight or one jack sinks. Fluid then contaminates the slide floor and the bay carpeting. Because the room can drift, the wiper seals load unevenly and the slide out seal wears through on one side, opening a water path into the wall.

Nexus RV

Nexus RV builds Class C and Super C motorhomes in Elkhart, Indiana, and sells factory direct rather than through dealer franchises. Ghost, Wraith and Triumph Super C coaches ride Freightliner M2 rails, while Viper, Rebel and Phantom use Ford chassis. Bodies are one piece molded fiberglass over a welded steel cage.

Cab to house junction sealing on Super C models

A Super C mates a factory truck cab to a coach body that flexes on a different cycle. On Ghost and Wraith coaches the fairing and seal between the Freightliner cab roof and the house nose take constant relative motion. Sealant beads split, the fairing fasteners elongate their holes, and water enters above the headliner where it is hard to trace. Left alone it soaks the cabover bunk floor and the wiring loom that crosses that joint.

One piece body repairs need laminate reconstruction

The molded shell is a structural advantage until it is damaged. There is no bolt on panel to replace, so a punctured sidewall or a torn rear corner requires cutting back to sound laminate, scarfing the edges, laying up matching glass schedule and refinishing across a large area. Gel coat repair on a curved corner rarely blends without extending into the adjacent panel. Rushed patches show as flat spots and print through once the sun heats the wall.

Chinook

Chinook built compact motorhomes in Yakima, Washington, through Trail Wagons before production ended in the mid 2000s and the name later resurfaced under Chinook Motor Coach. Concourse, Premier, Destiny, Baja, Bayside and Glacier models were small Class B and Class C coaches with molded one piece fiberglass shells on Ford and Sprinter chassis.

Gel coat crazing and window corner cracks

The molded shell carries stress into the corners of every cut opening. On older Concourse and Destiny coaches, spider cracks appear at the upper corners of side windows, at the entry door radius and around the rear window. They start in the gel coat and migrate into the laminate. Because the shell is structural, filling the crack cosmetically does nothing. The area has to be ground out, glassed back with matched laminate, and refinished across the panel to avoid a visible halo.

Orphaned trim, glass and cabinetry parts

Trail Wagons ended production and the tooling did not carry forward, so original Chinook windows, door hardware, cabinet fronts and molded interior pieces are effectively unavailable. Replacement glass rarely matches the shell curvature, and a generic frame will not seal against a molded opening without a fabricated adapter flange. Practical repair often means building the part: laying up a matching molded piece, machining a bezel, or adapting current hardware and reworking the opening to fit it.

EarthRoamer

EarthRoamer builds expedition vehicles in Dacono, Colorado, mounting composite camper bodies on Ford F-550 and F-750 chassis. The XV-LT, XV-LTS, XV-HD, LTi and SX models pair a one piece carbon fiber and composite shell with a large lithium battery bank, solar array and hydraulic or electric pop top roof systems.

Composite body damage needs matched layup, not filler

The camper shell is a structural composite sandwich, not a decorative fiberglass skin. Impact from a rock strike, a low branch or a backing incident crushes the core beneath a skin that may look nearly intact. Proper repair means mapping the damaged core, removing the outer skin over that area, replacing the core with matching material and rebuilding the laminate schedule before refinishing. Body filler over a crushed core leaves a soft spot that telegraphs and cracks again within a season.

Body to frame mount stress and shell cracking

An expedition vehicle is designed to let the chassis twist under the body, and that motion concentrates at the mounting points. Over years of washboard and trail use, isolator bushings compress, mounting brackets elongate their holes and the shell develops stress marks near the front and rear mounts. Owners report a body that sits visibly off center on the frame or a rear door that binds. Inspecting the subframe, refreshing isolators and reinforcing the local laminate is the durable fix.

Triple E Recreational Vehicles

Triple E Recreational Vehicles manufactures in Winkler, Manitoba, and owns the Leisure Travel Vans division. Unity and Serenity coaches are built on Mercedes Benz Sprinter cab chassis while Wonder uses the Ford Transit. All three wear molded fiberglass exteriors and interiors organized around wall bed and Murphy bed sleeping arrangements.

A Unity or Wonder wall bed puts the mass of a mattress and frame on hinges anchored to the sidewall. Every deployment cycles those fasteners, and road vibration finishes the job. Owners report a bed that no longer sits flush, a gas strut that will not hold, or a rattle behind the wall panel. The real risk is elongated anchor points pulling through the wall substrate, which turns a hardware complaint into cabinet and sidewall reconstruction if it is ignored.

Sprinter cab to coach body seam leaks

Unity and Serenity coaches join a molded body to a Mercedes cab that flexes on its own. The transition at the cab roof and along the B pillar area carries a sealant joint that ages in ultraviolet light and cracks. Water enters above the driver area and follows the headliner rearward before it shows. Because the Sprinter has wiring and body electronics near that path, an untreated seam leak becomes an electrical fault long before the ceiling stain is obvious.

National RV

National RV manufactured motorhomes in Perris, California, under National RV Holdings until the company shut down in 2007. Dolphin, Sea Breeze, Tradewinds, Tropi-Cal, Islander, Surf Side and Pacifica coaches were built for the western market on Ford, Workhorse and Freightliner chassis with laminated sidewalls.

Lauan core rot and widespread delamination

National RV laminated its sidewalls over lauan plywood, which was standard practice at the time and is the reason so many of these coaches now show bubbling skins. Water from a window flange, an awning rail fastener or a roof seam soaks the lauan, which swells and releases the adhesive. The result is a wavy sidewall that grows every summer. Repair requires opening the wall, cutting out saturated core, replacing it with a rot resistant substrate and rebonding the skin.

No factory parts supply since 2007

The Perris plant closed and the tooling did not transfer to another builder. Front caps for a Dolphin, rear caps for a Tradewinds, National specific window frames and interior trim are salvage only. Since so many of these coaches stayed in Southern California, local salvage is picked over. Collision work therefore leans on laminate reconstruction, custom molded pieces, adapted current production windows and paint blending against sun aged original finishes.

Itasca

Winnebago Industries

Itasca was Winnebago Industries' companion nameplate, sold through a separate dealer network from the 1970s until Winnebago retired the badge in 2016. Sunstar, Sunova, Suncruiser, Meridian, Ellipse, Navion, Reyo, Impulse, Spirit and Cambria coaches shared Winnebago tooling, framing and floor plans under different graphics and interior trim.

Badge and graphics discontinued while structure lives on

Because Itasca shared tooling with Winnebago, many structural parts still cross reference to a current Winnebago number. The exterior identity does not. Itasca decal kits, script badges and model specific graphic packages ended with the brand in 2016. After collision work on a painted sidewall, matching the original layered graphic means reproducing it from measured photos and cut vinyl rather than ordering a kit. Owners who want the coach to look correct need that reproduction planned into the repair.

Front cap crack propagation on gas Class A models

Sunstar and Sunova coaches carry a wide molded front cap over a long overhang on the Ford chassis. Chassis twist loads the cap corners, and gel coat cracks start at the windshield upper corners and at the transition to the sidewall. Owners often treat the crack as cosmetic until water reaches the laminate and the cap develops a soft area behind the headlight bucket. Structural laminate repair plus a blended refinish across the cap is the durable answer.

Shasta RV

Forest River, Inc.

Shasta is a Forest River division that revived a nameplate first used on 1940s travel trailers. The current line pairs value priced Oasis, Revere and Phoenix towables with the Airflyte, a retro styled trailer that reproduces riveted aluminum panels, the signature rear wings and period two tone painted graphics.

Riveted seam leaks on Airflyte panels

The Airflyte gets its look from lapped aluminum panels held with hundreds of rivets and sealed with butyl. Aluminum expands and contracts more than the wood framing beneath it, so rivets work loose and the seam sealant fatigues along the roof edge and the belt line. Water enters the wall cavity and rots the framing while the exterior still looks correct. Proper repair means removing panels, replacing the substrate, re bedding the seam and setting fresh rivets in a consistent line.

Two tone paint and wing graphic color matching

Airflyte bodies are painted, not gel coated, and the retro scheme uses a hard edged two tone with the wing shape carried across a compound curve at the rear. Any collision repair on that quarter puts a blend right where the color break lives. Sun aged white and the accent color fade at different rates, so a formula pulled from the paint code will not match the panel next to it. Spraying to a scan and blending into adjacent panels is required.

Lazy Daze

Lazy Daze built Class C motorhomes in Montclair, California, and sold them direct from the factory with no dealer network. Production ran for decades until the company closed in 2023 and later resumed in limited form. Floor plans ranged from a 22 foot twin king to 30 and 31 foot island bed and rear bath layouts.

No dealer network for parts or trim

Lazy Daze never franchised, so there was never a parts counter network to fall back on. Cabinet doors, interior trim profiles, molded fiberglass pieces and model specific hardware came from the Montclair factory alone. With the closure in 2023, sourcing an exact replacement is difficult even for owners of relatively recent coaches. Repairs generally mean reproducing the part: matching the wood species and stain on cabinetry, or laying up a fiberglass piece from a taken pattern.

Cabover and rear overhang structural fatigue

The 26.5 and 30 foot plans carry substantial weight ahead of the front axle in the cabover and behind the rear axle in the bath. Both ends work against the chassis on every dip and driveway. Over time the cabover develops a sag at the front corners and the rear body picks up stress marks where the overhang meets the frame extension. Cracked laminate at those transitions and a rear bumper that no longer sits level are the visible symptoms.

Marathon Coach

Marathon Coach converts bare Prevost H3-45 and X3-45 bus shells into luxury motorcoaches at its Coburg, Oregon, facility. Each build adds custom cabinetry, slide rooms cut into the monocoque structure, marble and hardwood interiors, extensive low voltage systems and a multi stage full body paint scheme unique to that coach.

A Prevost shell carries load through its skin and structure. Cutting a slide opening into that sidewall requires an engineered frame that reintroduces the load path. Over time and mileage, the slide box perimeter can shift, which shows as a room that no longer seals evenly or a bay door below the slide that binds. Correcting it means checking the reinforcement structure, not only adjusting the slide mechanism, because the mechanism is following the structure.

One off paint schemes with no reproducible formula

Marathon coaches wear custom multi stage paint with graphics laid out by hand for that specific shell. There is no factory paint code that returns the original result, and the finish has aged in place. A repaired quarter panel therefore needs the color read off the coach, a full blend into adjacent panels, and the graphic re cut and aligned to the original layout across body seams. This is high end automotive refinishing applied to a forty five foot vehicle.

Alfa Leisure

Alfa Leisure manufactured fifth wheels and later diesel motorhomes in Chino, California, until the company ceased operations in 2008. See Ya, Gold, Founder and Ideal models targeted full time owners with aluminum framed construction, residential interiors and large slide rooms aimed at the upper end of the towable market.

Company closure left no parts pipeline

Alfa Leisure shut down in 2008 and the tooling was not picked up by another builder. Front caps, rear caps, Alfa specific window frames, cabinet fronts and slide fascias have no current source. Owners keeping these coaches on the road rely on salvage and on fabrication. A damaged front cap on a See Ya usually means laminate reconstruction of the original piece or a pulled mold, followed by paint blending into a scheme that has aged fifteen years or more.

Aluminum frame corrosion and dissimilar metal contact

The aluminum framing that made these units light also sits against steel fasteners, steel chassis members and steel slide hardware. In coastal air, that contact drives galvanic corrosion at the joint, which is invisible until the wall shows movement or a fastener pulls through. Corroded framing behind a slide opening or along the lower sidewall reduces the wall's ability to carry the slide load. Repair requires opening the wall and replacing the affected framing sections outright.

Freightliner

Daimler Truck North America

Freightliner is the highest volume commercial truck brand in North America and the chassis under a large share of Class A motorhomes. Its cabs pair riveted aluminum structure with sheet molding compound hoods and fenders, so collision work blends composite repair, panel replacement and fleet color matching at our Yorba Linda facility.

SMC hood cracking at hinge and latch points

The Cascadia and M2 hood is sheet molding compound, not steel, so a curb strike or a hard tilt against a wall propagates spider cracks outward from the hinge pockets and the center latch boss. Cheap fixes flex and reopen within months. We grind the crack out to a wide bevel, rebuild the laminate from the back side, refill the face and reprime with a flexible substrate primer before topcoat, then reset hood alignment so the latch is not preloading the panel.

Galvanic corrosion at the aluminum cab to steel bracket interface

Freightliner cabs use aluminum skins and pillars fastened to steel mounting hardware. Where the factory isolator washers wear out or a prior repair skipped them, the aluminum sacrifices itself and blisters the paint from underneath along the cab mounts, step wells and lower door returns. Coastal air moving inland from San Juan Capistrano accelerates it. We cut back to clean metal, treat the aluminum with an etch and chromate substitute, restore the isolation and refinish with a sealed edge instead of painting over bubbles.

Kenworth

PACCAR

Kenworth builds premium Class 8 tractors and vocational trucks under PACCAR, known for lightweight aluminum cab construction and hand finished detail work. Body repair centers on fiberglass hood shells, bonded glass, aluminum skins and the deep custom colors owners specify, all handled in shop at our Yorba Linda paint facility.

Fiberglass hood delamination around the reinforcement rail

Kenworth bonds steel or composite stiffener rails into the back of the tilting hood. Years of tilt cycles plus a single tree limb strike will separate the rail from the skin, and the hood then flexes, chatters at highway speed and cracks along the fender crown. Surface filler alone hides it for a season. We strip the underside, remove the failed bond, relaminate the rail with structural adhesive and matting, then refinish the exterior so the repair does not telegraph through the topcoat.

T680 bonded windshield leaks after a poor prior install

The T680 windshield is urethane bonded and contributes to cab rigidity. When it is set without full primer coverage on the pinchweld, water tracks down the A pillar into the dash and the aluminum pinchweld starts corroding under the trim. The tell is a stained headliner corner and a soft dash pad. We remove the glass, cut back the corrosion on the flange, restore the primer system and reset the glass with correct bead height so the cab structure is intact again.

Peterbilt

PACCAR

Peterbilt is PACCAR's flagship truck line, built around aluminum cab structure and long fiberglass hoods with more polished brightwork than any competitor. Owner operators treat these trucks as show pieces, so refinish tolerance is tight and chrome, stainless and paint have to leave the shop looking factory or better.

The 389 hood is long, gently curved and almost always the first thing anyone looks at. Fiberglass shrinks as polyester filler cures, so a repair that looked flat on Tuesday shows a shallow dip in raking sunlight by Friday. We block the panel with long boards rather than short pads, let filler and primer cure fully instead of forcing it, then reblock before base. The check is a fluorescent tube reflection running the full length of the hood with no bend in the line.

Polished aluminum and chrome damage alongside body work

A Peterbilt front end hit rarely stays paint only. The bumper wrap, quarter fenders, air cleaner shells, visor and step boxes are polished aluminum or chrome, and each has a different finish. Buffing a scratched polished panel with the wrong compound leaves a haze that reads as dull next to untouched trim. We stage the finish work, match the original brush or mirror level piece by piece and replace anything pitted through, because a mismatched shine undoes a clean paint repair.

Mack Trucks

Volvo Group

Mack Trucks builds heavy vocational and highway tractors under the Volvo Group, with the bulldog on the hood and construction grade bodywork underneath. Granite, Anthem and LR units live hard on job sites and refuse routes, so panel replacement, structural straightening and repeatable municipal color work dominate the repair list.

Low entry refuse Macks work inches from curbs, poles and container arms all day, and the right side takes it. The classic pattern is a caved lower door skin plus a bent step assembly, and the door then rubs the striker and will not seal. Replacing the skin without checking the opening leaves a door that binds again in a month. We measure the aperture, straighten the step and pillar first, then hang the door and confirm the seal compresses evenly before refinish.

The Mack hood carries the cast ornament and a large grille aperture, and that combination leaves thin composite sections at the corners. A dock strike or a hard hood slam splits the SMC from the grille opening outward, and the ornament mount pulls loose. Rebonding the ornament to cracked substrate fails quickly. We repair the laminate on the reverse side, restore the mount with backing material, then refinish and reset the ornament so it sits square from thirty feet away.

Volvo Trucks

Volvo Group

Volvo Trucks builds highway and vocational Class 8 units around a bonded and riveted aluminum cab with integrated aerodynamic panels. VNL and VNR trucks carry forward facing radar and camera hardware behind the grille and windshield, which makes sensor position part of every front end body repair we perform.

Radar and camera position lost after a front end hit

A minor bumper strike on a VNL can push the radar bracket a few degrees without leaving obvious sheet metal damage, and the driver assistance system then reads the road at an angle. Straightening the bumper and calling it finished is not enough. We restore the bracket to spec, verify the mounting plane, then run the manufacturer scan and recalibration routine after refinish so the sensor is aimed correctly on the rebuilt structure rather than on the pre repair one.

Volvo cabs rely on structural adhesive plus rivets, not full welding. Heat from stitch welding an aluminum panel weakens the surrounding metal and cooks the adjacent adhesive bead, which shows up later as a squeaking joint and cracked paint. We follow the rivet and bond method the cab was built with, use dedicated aluminum tools and a segregated work area so steel dust does not embed in the panels, and replace section joints where the manufacturer defines a cut line.

International

Traton Group

International, formerly Navistar and now part of the Traton group, builds highway tractors, vocational trucks, medium duty chassis and school bus platforms. Its trucks pair SMC hoods with steel and aluminum cab structure and rely on Diamond Logic body wiring, so collision work has to respect lighting and body control routing.

SMC hood twist and gap drift after a corner strike

The big International hood is one composite piece hinged at the front, so a corner impact twists the whole panel rather than crushing one area. Doors on the hood gap open at the top of one fender and close at the other, and the latch stops engaging cleanly. We check hinge pivot height and the tilt arm before touching the surface, repair the laminate at the stressed corner, then set the gap against the cab and grille so the panel is not held in tension by its own hardware.

Body wiring damage hidden behind repaired panels

Diamond Logic routes lighting and body function wiring through the cab structure and along the frame behind body panels. A repair that drills, screws or clamps in the wrong spot pinches a harness, and the fault shows up weeks later as intermittent marker lights or a dead upfit circuit. We map the harness path before cutting, protect and reroute it clear of the work zone, restore original clips and grommets and confirm lighting function on the repaired side before the truck leaves.

Western Star

Daimler Truck North America

Western Star builds severe duty and heavy haul trucks under Daimler Truck North America, favoring thick gauge steel bumpers, rugged aluminum cabs and vocational bodywork over aerodynamic refinement. These units come in with job site damage, so straightening, fabrication and durable refinishing matter more than showroom gloss on most repairs.

Bumper impact carried straight into the frame horns

Western Star bumpers are heavy steel mounted close to the frame, which protects the cab but sends load into the rails on a hard hit. A bumper that looks merely bent often hides a frame horn pushed out of square, and a bolt on replacement will sit crooked forever. We measure the front structure to specification before ordering parts, straighten or section the horn to manufacturer practice, then mount the bumper and confirm it is square to the cab centerline.

Job site abrasion and coating failure on vocational bodies

Aggregate, mud and constant rock chipping strip topcoat from lower cab panels, steps and fender edges faster than any highway truck sees. Once bare, the aluminum blooms and steel brackets rust into the seams. A standard passenger vehicle finish will not last a season on these units. We refinish with a build appropriate to the duty cycle, add a durable chip resistant coating on the lower panels and rocker areas, and seal edges rather than leaving raw cut lines exposed.

Autocar

Autocar is an independent American manufacturer building severe duty cabover trucks in Hagerstown, Indiana for refuse, terminal and municipal work. Its purpose built cabs spend their lives in tight alleys and yard traffic, so panel replacement, straightening and exact municipal color work make up nearly all of the body repair we see.

Front cab corner damage with almost no crush zone

A cabover Autocar puts the operator in front of the axle, so even a low speed alley strike deforms the corner post, the step well and the door aperture together. Straightening only the outer skin leaves a door that binds and a windshield opening slightly out of square. We measure the aperture diagonals, correct the post and step structure back to specification, then hang the door and set the glass so the cab seals properly rather than looking acceptable from the outside.

Refuse route corrosion from leachate and packer spray

Refuse bodies leak, and what runs down the back of the cab is far more aggressive than road salt. Autocar cabs on collection routes corrode first at the rear panel, the cab to body gap and around the lower step boxes, and it works from the inside out. We remove the affected sections rather than filling over pinholes, treat the surrounding metal, reseal every seam that faces the body and refinish with a coating chosen for constant wet exposure.
