Vans and Camper Vans Repair in San Juan Capistrano
A van is a unibody or cab-chassis vehicle whose cargo area, driver compartment and structure are a single welded shell. Whether it hauls plumbing stock, carries passengers or holds a camper build, the shell is what takes the load and the shell is what has to be repaired correctly.
Vans do more work per square foot than anything else we repair. The same body style leaves a dealership and becomes a plumbing rig, a refrigerated delivery unit, a wheelchair-accessible shuttle, a wedding florist van and a weekend camper, and each of those uses stresses the shell differently. A cargo van that carries eighteen hundred pounds of copper pipe over speed bumps twice a day is a fatigue test. A camper conversion with a lithium bank and a bed platform is a permanent redistribution of mass. Both change how the vehicle behaves in a crash and both change how it gets fixed.
The structural point is worth stating clearly, because it is the one owners underestimate. A modern van is a unibody. There is no separate frame doing the work underneath. The floor pan, the pillars, the roof bows, the rocker sections and the door apertures form a single load path, and a lot of it is high strength steel that will not tolerate being heated, pulled or sectioned outside the manufacturer procedure. Repair on these vehicles means measurement to factory specification, sectioning only at approved points, the specified weld or rivet-bond joint, and restored corrosion protection inside closed sections.
Upfits complicate all of that. Shelving bolted through the wall, a partition welded to the floor, a bed rack landing on the roof rails, a generator hung from the frame extension: every one of those adds a load path the engineer did not draw. When a van comes in damaged, the upfit gets assessed alongside the body, because a shelf mounted to a panel that is now being replaced has to be reinstalled into structure rather than into sheet metal. That is normal work here and it is the reason fleets bring vans to a shop that also builds conversions.

High-cube van
High-cube vans put a box body on a van cutaway chassis, giving a flat-sided cargo volume far larger than the original shell. The joint between the OEM cab and the box front wall is the critical detail, since the two structures move independently and the seal between them is doing weatherproofing and nothing else. Box corner posts, rear frame and roll-up door tracks take the majority of the damage, and the body panels are aluminum or FRP rather than automotive steel.
Extended cargo van
Extended wheelbase and extended rear overhang vans add usable floor length and add leverage to every load placed behind the rear axle. The extension shows up as more rear body flex, higher rear door hinge wear and a greater chance of rear corner damage while reversing. Frame extensions on cutaway-based extended vans need inspection at the splice whenever the rear of the vehicle takes an impact, because the splice is where the load path changes section.
Low-roof van
Standard and low roof vans avoid overhead strike damage but concentrate their problems at the sides and rear, because operators load through the doors rather than walking inside. Expect scraped rear bumpers, worn door apertures, and wear along the load floor edge where cargo is dragged in and out. Low roof shells also flex slightly more than a high roof of the same length, since the tall side panel of a high roof adds usable beam depth to the structure.
Armored van
Armored vans carry ballistic panels, laminated glass and reinforced door structures that add substantial weight, all of it high and outboard in the shell. Suspension, brakes and body mounts are uprated to match. Body repair on an armored vehicle has to keep the protective envelope continuous, which means working with the armoring specification rather than around it, and it means any panel replacement is coordinated so the ballistic layer is restored and not simply covered. Weight verification is part of returning the vehicle.
Modular van
Modular interiors use rail systems and demountable modules so a van can be reconfigured between roles rather than permanently upfitted. The rails become the primary load path from the payload into the body, so rail mounting integrity is the inspection item. When a modular van is damaged, the rails are checked for straightness along their full length, since a bent rail transfers load unevenly into the floor and produces cracking at the mounting points months later.
Ram ProMaster
The ProMaster brings front wheel drive, a low flat load floor, a very wide body and near-vertical side panels. Those flat panels are the whole story in a body shop: they have minimal stamped shape, so they oil-can easily, they hold a repair poorly without careful stress relief, and they show every wave under a gloss finish. Front wheel drive also puts the drive components ahead of the load, changing how the vehicle behaves when heavily loaded at the rear.
Ford Transit
Transit is the volume platform and the most commonly repaired van in this shop after the Sprinter. Configurations mix steel and aluminum panels, which means a repair plan starts by confirming what the affected panel is actually made of, since the two require separate tooling, separate work areas and different corrosion protection. Parts availability is the best in the segment, and factory reinforced roof mounting points make rack and conversion installation straightforward when the installer uses them.
Mercedes Metris
The Metris fills the mid-size gap, narrow enough for a standard garage but rated to carry real payload, with a unibody shell that follows the same repair philosophy as its larger sibling. It shares the sensor and camera dependency of the Sprinter family, so glass and bumper work triggers recalibration. Its smaller panels and tighter apertures mean less damage tolerance: a hit that would dent a full-size van often deforms a Metris aperture enough to affect door fit.
Camper van conversion
Conversions turn a cargo shell into living space with insulation, cabinetry, water, propane or induction cooking, a battery bank and roof penetrations. From a repair standpoint the build is both an obstacle and an asset: it has to come apart to reach damaged structure, and it also tells you exactly where every added load is carried. We build, repair and correct conversions, including electrical systems that were installed without adequate overcurrent protection or with wire sized for a load it never had.

Does my van really need structural measurement for what looks like a small dent?
If the impact reached a pillar, a rocker, an aperture or the floor, yes. A unibody spreads load, so damage frequently ends up several feet from the point of contact. Measurement takes a fraction of the repair time and it is the only way to know whether the shell is still within factory specification. Skipping it is how doors stop sealing and tyres wear unevenly after a repair.
Can you work around my shelving and equipment, or does it all have to come out?
It depends on where the damage is. Panel and bumper work on the outside frequently leaves the interior untouched. Anything requiring access to the back of a panel, welding, or corrosion treatment inside a cavity means the affected section of the upfit comes out. We remove and reinstall shelving, partitions and racking as part of the job and we upgrade the mounting where the original was inadequate.
Will you recalibrate the driver assistance systems after the repair?
Yes, where the vehicle requires it. Bumper covers, windshields, mirrors, suspension height changes and repairs near a sensor bracket all affect calibration. We scan before and after, perform the documented static or dynamic procedure, and provide the report with the finished job. Body work on a modern van is not complete until the sensors have been verified against specification.
Do you service the engine or transmission on a van while it is here for body work?
No. This is a body, paint, structural, equipment and conversion shop. Engine, transmission and drivetrain repair are not performed here, and we do not carry out emission or roadworthiness certification. We coordinate timing with your mechanical shop so a van is not sitting in two places across the same week.
How do you handle multiple vans from the same fleet?
In batches on a schedule agreed in advance. Batching lets us order parts together, share setup on paint and graphics, and cycle units through so the fleet loses one van at a time instead of several unexpectedly. Each unit gets a written condition report with photographs so the fleet manager has documentation for the whole group rather than a stack of unrelated invoices.
Is a used van worth inspecting before I buy it for a conversion?
Strongly recommended. Converted and de-converted vans hide previous repairs, drilled and sealed roof penetrations, corrosion inside rockers and structural work done outside factory procedure. An evaluation covering the underside, the cavities, the roof and the repair history costs a fraction of what discovering those items mid-build does, and it gives you real leverage on price.
