Where RV Roofs Actually Fail

Membrane almost never fails first. On a coach parked outdoors in Orange County for a decade, the rubber in the open field is usually still sound while the lap sealant around the air conditioner shroud, the refrigerator vent and the antenna base has cracked into segments and pulled back from its flange. Water enters at those edges, tracks sideways between the membrane and the decking, and surfaces on a ceiling panel three feet from where it got in.

Fasteners are the second failure point and the least discussed. Roof screws bite into thin plywood or lauan, and every heat cycle works them a few thousandths looser. Once a screw backs out enough to break the butyl seal under a flange, that hole becomes a funnel. Our techs pull vents on arrival specifically to check screw purchase, because a flange that feels tight from above can be clamped onto crushed, oil-stained wood that will not hold a fastener again.

Seams and terminations round out the list. Factory roofs run a single sheet front to back where width allows, but wide-body coaches need a lap seam, and slide-out roofs, front cap transitions and ladder mounts all create edges. Those edges are held by a sealant bead and a termination bar rather than by adhesion alone. When the bead goes, the sheet starts lifting at highway speed and the failure stops being gradual.

EPDM, TPO, Fiberglass and Aluminum

EPDM is a rubber membrane, typically 45 to 60 mil, bonded to the decking with a water-based or solvent contact adhesive. It is forgiving, it patches well and it stays flexible for years, but it chalks. The grey film running down your sidewalls after rain is oxidized EPDM shedding itself. TPO is a thermoplastic. It welds rather than glues at the seams, stays whiter, resists chalking and takes coatings differently, but it is stiffer and far less tolerant of a substrate that is not dead flat.

Fiberglass roofs, common on higher-end fifth wheels and some diesel pushers, behave like body panels. They do not tear, but they craze under UV, they delaminate from their core and they telegraph every soft area in the decking below. Aluminum roofs on vintage travel trailers and riveted-skin units are a sheet metal and sealant problem instead of a membrane problem, and the repair path there runs through rivet replacement and seam sealer, not adhesive.

Matching matters more than product loyalty. An acrylic recoat rated for EPDM applied over TPO looks correct for six months and then peels in sheets, taking the owner's money with it. Before material is ordered our techs identify the substrate with a solvent wipe test and a thickness reading, then confirm it against the build sheet when one exists. Alpha Systems, Dicor and Lippert supply most of what is on the road, and each specifies its own compatible chemistry.

Decking, Rafters and What Lives Underneath

Under the membrane sits decking, usually 3/8 or 1/2 inch plywood, lauan on cost-driven builds, or a foam-cored laminate panel on vacuum-bonded coaches. Above the ceiling panel sit the rafters, aluminum tube on most modern units and dimensional wood on older ones, along with the air conditioner opening frame, 12V wiring runs and sometimes ducting. None of it is visible from the ground and most of it is invisible from the roof.

Soft decking is diagnosed by walking the roof in a grid and taking pinless moisture meter readings at every penetration and every two feet along the perimeter. Readings above roughly 16 percent in a wood substrate indicate active moisture. Readings past 25 percent mean the material has been wet long enough to lose fibre strength, and no amount of drying brings that back. Those areas get taped and photographed before a knife touches anything.

Replacing decking is where a roof job gets expensive and also where it gets honest. A coach needing four sheets of plywood and two rafter sections is a fundamentally different job from one needing membrane alone, and the difference does not reveal itself until the old sheet is off. Sealant Chemistry, Cure Behaviour and the Bead

Self-levelling lap sealant is formulated to flow out flat on a horizontal surface and skin over in roughly five hours. Non-levelling sealant exists for vertical joints, front cap transitions and the upright sides of an air conditioner shroud. Putting the levelling product on a vertical surface produces a thin sagging bead with almost no cross-section, and it fails within a season. The two tubes look nearly identical on a parts shelf, which is exactly why this mistake is so common.

Compatibility is not optional. Butyl tape, silicone and polyurethane each behave differently underneath a lap bead, and silicone is simply the wrong answer anywhere on an RV roof. Nothing bonds to cured silicone, including fresh silicone, so a silicone repair converts a ten minute reseal into a scraping and solvent job. When we find it, it comes off completely rather than getting buried under new material.

Full cure runs far longer than skin time. A fresh bead is dust-dry in hours but continues cross-linking for up to a month, and pressure washing it early tears the surface open. Coaches leaving our Yorba Linda facility go out with written handling notes covering the first thirty days, which matters for an owner driving the 241 and the 5 back down to San Juan Capistrano and parking under coastal fog that night.

Recoat, Overlay or Full Tear-Off

Three scopes exist and they are not interchangeable. A reseal and recoat strips every sealant bead back to bare flange, replaces it, then applies a compatible coating over sound membrane. An overlay bonds new material on top of the existing roof, which is quicker but adds weight and permanently hides whatever is underneath. A tear-off removes the membrane entirely, exposes the decking, repairs the structure and installs new material from scratch.

Substrate condition picks the scope, not the owner's budget. Sound decking with a chalking surface and failed beads is a recoat candidate. Soft spots underfoot, interior staining, or a membrane wearing patches stacked on patches is a tear-off, and treating it as a recoat simply seals the moisture in. Overlays make sense on a sound roof whose surface is beyond coating, on units where added weight is not a payload problem.

Anybody quoting a tear-off price sight unseen is guessing. The real variables are square footage, penetration count, decking condition, whether the air conditioner and vents are being reused or replaced, and whether the caps have to be released so the new sheet can tuck properly. We measure all five before writing numbers, and the band below reflects that spread rather than hiding it.

Sun, Marine Layer and Outdoor Storage

Coastal Orange County is not a hail belt, so owners here assume roofs age slowly. What actually happens is a UV problem with a moisture chaser. Inland Yorba Linda pushes summer roof surface temperatures well past 150 degrees, and the overnight marine layer that reaches San Juan Capistrano drops that surface forty or fifty degrees in a few hours. Sealant lives and dies on that daily expansion and contraction cycle, and it does so silently.

Storage lots make the arithmetic worse. A coach parked nose-in under eucalyptus or pepper trees collects leaf litter and sap in the roof gutters, and that debris holds moisture against the termination edges for weeks at a time.     Roof survey and moisture mapping

    The coach is staged under cover and the roof is walked in a grid pattern. Pinless moisture readings are taken at every penetration, along both gutter rails and at two foot intervals across the field. Readings, soft spots and sealant condition are photographed and mapped to a roof diagram so the owner sees the same picture the estimator does.

    Interior correlation and source confirmation

    Ceiling panels, overhead cabinet interiors and wall cavities below suspect areas get metered from inside. This step exists because roof entry points and interior symptoms rarely line up, and repairing the visible stain without finding the actual breach produces a coach that leaks again in the first storm after pickup.

    Teardown and substrate exposure

    The air conditioner, vents, antenna and any aftermarket mounts come off. Old membrane is cut back and stripped, adhesive residue is removed, and the decking is exposed and probed. Anything reading past the structural threshold is cut out to the nearest rafter so the new panel lands on solid bearing rather than on rotted edge grain.

    Structural and decking repair

    Compromised plywood is replaced in full sheets where possible, and damaged rafters or the air conditioner opening frame are repaired or fabricated to the original section. Fasteners land in sound material, seams fall on framing, and the deck is sanded flat, because a membrane telegraphs every ridge and hollow underneath it.

    Membrane installation and bonding

    New EPDM or TPO is dry-fitted, relaxed and positioned before adhesive goes down. Bonding follows the manufacturer's open time and roller pressure spec, worked from the centre line outward so air has somewhere to go. Edges are trimmed at the gutter rails and mechanically terminated, not simply glued and hoped over.

    Penetrations, sealant and verification

    Every component reinstalls on fresh butyl with correct screw torque into sound substrate, then gets a lap bead of the correct chemistry for its orientation. The roof is water tested under a spray rack, the interior is re-metered dry, and the finished work is photographed penetration by penetration for the owner's file.

How long does an RV roof replacement take at your shop?

A straight membrane replacement with sound decking typically runs five to eight working days once the coach is in a bay, most of which is cure and adhesive open time rather than hands-on labor. Add decking or rafter repair and it extends into two to three weeks. Special order components such as a discontinued air conditioner shroud can stretch that further, and we tell you before authorization rather than after.

Can I just recoat instead of replacing the whole membrane?

Sometimes, and it is the better answer when it applies. A recoat is appropriate where the membrane is intact and the decking meters dry, meaning the surface is oxidized rather than breached. It is the wrong answer where the roof is soft underfoot or the interior shows staining, because a coating over wet decking traps moisture and accelerates rot. We meter first and then tell you which category your coach falls into.

My roof leaks but only sometimes. What causes that?

Intermittent leaks are usually orientation-dependent. Water gets in through a lifted seam or a cracked bead only when rain arrives at a particular angle, or only when the coach is parked nose-down so water pools instead of shedding. Wind-driven rain off the coast finds edges that a vertical downpour never touches. Spray rack testing at different angles reproduces those conditions, which walking the roof on a dry day will not.

Does homeowner or RV insurance cover roof replacement?

Carriers generally cover sudden damage such as a tree limb strike, a road debris impact or a storm event, and generally decline gradual deterioration from failed sealant, which they classify as maintenance. The distinction is documented in the adjuster's report, so the photographs and moisture readings taken at teardown matter enormously. We supply that documentation. What is the difference between EPDM and TPO for a replacement?

EPDM is a rubber sheet that stays flexible, patches easily and chalks as it ages. TPO is a thermoplastic that stays whiter, resists chalking and has heat-weldable seams, but demands a flatter substrate and is less forgiving of imperfect prep. Choice usually follows what the coach was built with, the decking condition after teardown, and whether the owner intends to keep the unit long term.

How often should the roof be resealed if the coach lives outside?

For a unit stored outdoors between San Juan Capistrano and Yorba Linda, plan on a full sealant inspection twice a year and expect to replace beads at the busiest penetrations every two to three years.
