A cargo van is a windowless or partly glazed work van built to carry freight, tools and equipment behind a bulkhead. Most are unibody, a few remain body-on-frame, and nearly all are heavily upfitted with shelving, racks, partitions and liveries that become part of what has to be repaired.

How these are built

Three platforms carry the North American cargo van market and each has a personality. The Ford Transit is the volume leader, offered in three roof heights and three lengths, mixing steel and aluminum panels depending on configuration, with the widest parts availability of any van on the road. The Ram ProMaster is front wheel drive with a very low, flat floor and near-vertical side walls, which upfitters love and body technicians do not, because those large flat panels have almost no stamped shape to hold a repair straight. The Chevrolet Express and GMC Savana continue as body-on-frame vans with a design that predates both, which makes them cheap to run and simple to fix.

Duty cycle is the defining variable. A florist van doing twenty short stops a day in coastal towns accumulates door wear and parking damage. A plumbing van carrying a thousand pounds of fittings and a rack of pipe fatigues its suspension, its floor mounts and its rear body. A refrigerated van adds an insulated box liner, a roof-mounted condenser and a door that gets opened and shut against a gasket all day. When a fleet manager asks why one van in the group needs more work than the others, the answer is almost always in how it is used rather than in how it was built.

Upfitting is where most vans gain their real value and their real problems. A properly executed upfit lands shelving on the floor structure and ties it back to the wall ribs, spreads partition loads across multiple members, mounts racks at the factory reinforced points, and seals every penetration with a material that stays flexible. A cheap upfit uses self-tapping screws into thin panels and silicone over the holes. Two years later the shelf is loose, the panel is torn and there is corrosion running down the inside of the wall from every fastener.

Livery and graphics do more than advertise. Reflective conspicuity film improves visibility at a stopped vehicle, and on a work van it is genuinely a safety item. Full and partial wraps also protect the paint underneath, which matters on a vehicle that will be resold at the end of a lease cycle. What owners need to plan for is removal: film left on for many years past its life in Southern California sun becomes brittle, takes clear coat with it and leaves adhesive that requires chemical removal and refinish. Replacing a wrap on schedule costs less than the paint repair that follows leaving it too long.

Resale and lease return drive a category of work that is easy to overlook. Fleets returning vans at end of term face charge-backs for damage that costs far less to repair than the assessed penalty, and a coordinated pass through a fleet before turn-in routinely saves more than it costs. That work is unglamorous: dent removal, panel blending, bumper repair, graphics removal, headlight restoration and a thorough recondition. It is also the fastest return on any body shop spend a fleet makes.

Salt air, daily short trips and a shell full of drilled holes add up. What actually goes wrong on a cargo van

Every class carries its own weak points. These are the ones that come through the gate most often.

The upfit is usually what failed, not the van

Shelving bolted through a wall panel into nothing but sheet metal will eventually tear out, and the tear takes the panel with it. Partitions bolted to a floor without spreading the load crack the floor pan around the fasteners. Ladder racks landing on four small feet dimple the roof between the bows and open the paint at each foot. When a work van shows body damage with no accident history, the upfit is the first suspect. Repair means backing plates, load spread across structure, and sealing every hole that was drilled through the shell.

Door hardware is a consumable in delivery service

A route van opens its rear or side door hundreds of times a week, often with a loaded shelf leaning against it and often in wind at a dock. Hinges wear oval, check straps snap, latches go out of adjustment and the door begins to sag and drag on the striker. Owners adjust the striker to compensate, which loads the hinge further and accelerates the wear. The correct sequence is rebuilding the hinge, verifying the aperture is still square, then setting the striker to a door that already hangs correctly.

Fleet paint matching is harder than single vehicle matching

A fleet bought in three separate order cycles will have three subtly different whites even under the same paint code, and years of sun exposure spread them further. Matching a repaired panel to a factory colour code alone produces a panel that reads correct in the booth and wrong in daylight next to the rest of the vehicle. Spray-out cards checked against the actual vehicle, plus blending into adjacent panels, is what makes a repair invisible. On a branded fleet, the vinyl livery has usually faded too, so partial graphics replacement needs the same treatment.

Body-on-frame and unibody vans do not repair the same way

Chevrolet Express and GMC Savana retain a separate frame, which makes them tolerant of hard use, simple to upfit and comparatively forgiving of a structural repair. Transit, ProMaster and Sprinter are unibody, where a rear corner hit loads the floor pan, the roof rail and the opposite side of the shell. Estimating a unibody van from the outside consistently underestimates it. Measuring the shell before writing the repair plan is the only way to know whether the damage stopped where it looks like it stopped.

Rear overhang and reversing account for most of the damage

Work vans have long rear overhangs, no rear visibility past a bulkhead, and drivers who reverse toward loading docks, dumpsters and bollards many times per shift. The result is a repeating pattern of rear corner crush, bumper damage and rear door misalignment across almost every fleet we handle. Rear cameras and sensors reduce it substantially, and adding or repairing them during a body repair usually pays for itself before the next service interval. Where sensors are already fitted, they get verified after the bumper goes back on.
