Class A front cap rebuilt after a fuel island strike
The damage
The right front corner of the coach caught a concrete-filled bollard at a fuel island at walking pace. The moulded fibreglass cap was starred from the headlight bezel up to the windshield frame, the passenger side windshield had cracked from the corner, and the impact had pushed the cap mounting flange back far enough to distort the entry step wall. Behind the skin, two body mounting outriggers had bent and the forward chassis crossmember showed a visible set.
What happened
The owner arrived at OCRV Center expecting a cosmetic repair and a two week turnaround. That expectation is normal and it is almost always wrong on a Class A front cap. What a bollard strike does to a moulded fibreglass nose looks contained from six feet away, because gelcoat spiders outward from the impact and stops. What it does behind the cap is a different question entirely, and it cannot be answered without pulling the cap off. The written estimate said so in plain language before anything was authorised.
Teardown proved the point. With the cap and windshield off, the forward structure at OCRV Center measured out of square by enough to explain why the entry step wall had a ripple in it. Two body mounting outriggers had folded where the impact loaded them, and the forward crossmember carried a visible set. None of that was visible from outside. Photographs against a measuring reference went straight into the first supplement, which is the difference between a carrier approving structural work and a carrier asking why the estimate doubled.
Structure came first. The bent outriggers were cut at specified locations, new members welded in and the crossmember reinforced, then the whole assembly was coated and re-measured before any panel touched it. Sequencing matters here: fitting a new cap to a structure that is still out of square produces gaps that no amount of adjustment will close, and the cap gets blamed. OCRV Center holds body work until the structure reads correct, which on this coach added four days and saved a refit.
Coach builder caps arrive in gelcoat, not in the coach's paint scheme, and they carry a full non-refundable deposit at order because the factory builds them on demand. The lead time on this one ran twenty two days, which was stated in writing at authorisation rather than discovered later. While it was in transit, the blend panels either side were prepped so the booth time could be consolidated into one session instead of two.
Colour was the part the owner watched most closely. A full body paint scheme on a 2018 coach has faded unevenly across seven years of Southern California sun, so the factory code was never going to be the answer. The spectrophotometer reading produced a formula, that formula was sprayed onto a card, cleared and cured under booth conditions, and the card was held against the body in daylight before a single panel was shot. It took an extra half day and it is the reason the new cap does not read as a repair.
The last piece was electronic. The forward facing camera behind the windshield had been disturbed by the impact and again by the glass replacement, and a camera that is a degree out of aim will happily report no faults while braking for shadows. OCRV Center ran a static calibration against measured targets on the level floor, confirmed with a post-scan, and the printout went into the delivery file. The owner walked the quality control sheet and the photograph record before settling the balance.
Scope of work

- Measurement of the front chassis structure against factory dimensional references before any panel work

- Pre-scan at intake and post-scan with camera calibration before the coach was released
Claim handling
Supplements: Two. The first covered the bent outriggers and crossmember set found once the cap came off, with measurement photographs attached. The second covered windshield calibration after the pre-scan record established the camera fault was collision related rather than pre-existing.
Outcome: Both supplements approved without a re-inspection. Structural repair, the coach builder cap and calibration were paid in full. The owner paid the collision deductible at delivery and nothing else.
Timeline
How it ran
- Day 1Coach driven 26 miles to the Yorba Linda facility. Intake photographs, pre-scan and the written collision estimate completed the same afternoon.
- Day 3Carrier authorised teardown. Cap, glass and forward trim removed at OCRV Center and the exposed structure photographed against a measuring reference.
- Day 6First supplement submitted with outrigger and crossmember measurements. Coach builder cap ordered against a non-refundable deposit the same day.
- Day 12Structural repair complete. New outriggers welded, crossmember reinforced, coatings applied and the front structure re-measured to confirm it sat square.
- Day 28Cap arrived from the coach builder. Fitment checked dry, gaps set at the entry step wall, then removed for prep and primer surfacer.
- Day 34Cap and blend panels refinished in the downdraft booth after a cured sprayout card was matched against the body in daylight.
- Day 39Windshield set, camera bracket restored, static calibration completed, post-scan clean.
- Day 42Quality control sheet walked with the owner alongside the intake, teardown and delivery photograph file. Balance settled and the coach collected.
