# Airstream repair in San Juan Capistrano

> Airstream builds riveted aluminum travel trailers in Jackson Center, Ohio, and has been a Thor Industries brand since 1980. The semi monocoque shell carries load through its skin and ribs with no wood framing in the walls, so dents, corrosion and seam leaks are addressed through panel work instead of filler and gel coat.

## Build traits

- Alclad aluminum skins riveted to formed aluminum ribs and hoops in a semi monocoque shell
- Shell clamps to the plywood floor with elevator bolts through a steel perimeter C channel
- Horizontal segment seams bedded in polyurethane compound rather than mechanical gaskets
- Interior cabinetry is riveted and bonded to the shell, adding measurable stiffness to the structure
- Interstate and Atlas are Mercedes Sprinter conversions with painted steel and fiberglass bodywork
- Rangeline rides on a Ram ProMaster platform and shares no bodywork with the riveted trailers

## Known failure patterns

**Rear end separation at the floor to shell joint**

Water entering at the rear bumper compartment, tail light housings or the lower belly seam rots the plywood floor at the tail. The elevator bolts clamping the shell to the perimeter C channel corrode and lose their grip, and the rear of the shell begins to sag and open at the banana wrap seam. Sighting down the beltline in raking light reveals it long before the interior does. Repair means supporting or lifting the shell, replacing floor sections and setting new fasteners.

**Filiform corrosion beneath clearcoat**

Clearcoated shells trap moisture at panel edges, rivet heads and stone chips, and corrosion then creeps under the film in thin threadlike lines. Feathering the edge does not stop it, because coating adhesion has already been lost across a much wider area than the visible damage. The decision is between stripping the affected section and recoating, or removing clear from the whole trailer and polishing the bare aluminum. The two finishes read very differently in direct sun, so the choice is made up front.

**Hardened segment seam sealant**

Every horizontal joint between skin courses is bedded in sealant and riveted through. After ten to fifteen seasons the compound hardens, shrinks and opens capillary paths above the beltline. Water then travels inside the wall cavity and surfaces at a cabinet or window frame nowhere near the entry point. Smearing fresh sealant over a hardened seam accomplishes nothing. The rivet line is drilled out, old compound removed, the seam rebedded and new rivets bucked in place.

**Skin panel replacement requires bucking, not filler**

A dent in a compound curved Airstream skin cannot be pulled and filled the way a fiberglass sidewall can, because the skin is structural and the finish is the metal itself. Damaged panels are drilled out, matching alloy and gauge is formed to the curve, and solid rivets are set with a bucking bar held behind the skin. That usually means removing interior panels or cabinetry for access, which is why an Airstream dent quotes very differently from an equivalent dent on a laminated trailer.

**Galvanic corrosion where steel meets aluminum**

The chassis, the perimeter channel and many fasteners are steel while the shell is aluminum, and any place the isolation breaks down becomes a corrosion cell. Common locations are the belly pan edge, the A frame area, step mounts and jack brackets where road spray sits. Left alone the aluminum sacrifices itself and the edge turns chalky and thin. Repairs restore isolation with correct fasteners and barrier coatings rather than simply cleaning and repainting the visible surface.
